I have a 02 Sportsman 500.  It loses coolant.  It doesn't leak when sitting, there's no coolant in the oil.  I was told there is an o-ring between the water pump and motor that fails on this model.  They said it takes a special tool to fix this.  Has anyone done this themselves?  Please reply.

I have a 2000 sp 500 and it also has a coolant loss mine also does not leak or does it show up in the oil I just got done putting new rings in my machine and saw no sign of a gasket leak on any of the old gaskets. I relize this is no help to you but I have been asking about this also. It would be helpful if any other sportsman owners are having this same issue.  My local dealers only fix the easy problems because any time you ask them something detailed all they say is "huh never heard of this"  I am not sure of the  "o"ring you speak of where is it located exactly?   Do you have the service manual? otherwise I do for the 2000 should be the same.

I had this same issue on my 700EFI, it was a loose clamp on the radiator hose. Seems to only leak when you ride and you'll never know it unless you have your head under there at precisly the right moment. Worth a shot..:cents:

Auto repair shops have a dye they can add to the cooling system. After running it for awhile they check all around the engine and cooling system with a uv light. The area that was leaking will glow a bright color from the dye. Often it leaks when it gets hot, but the coolant evaporates as it leaks from contact with a hot surface. Another test is to pressurize the cooling system while it is cold. Often a leak will show up and will not evaporate because the surrounding area hasn't heated up enough to cause evaporation. Be carefull not to over-presssurize and cause a bigger problem.
