OUTLANDER 800 Exhaust Removal and Replacement




 


·                         Remove seat & top plastic that covers the air cleaner box

·                         Remove LH and RH side panels- pop them off the rubber grommets and slide back  off front tabs

·                         Use a 7mm nut driver or socket to unscrew and remove both 7mm hose clamps that attach the black left front heat shield to front exhaust pipe header

·                         Use an exhaust spring hook (BRP # 529 035 983 or Motion Pro #08-0065 - +/- $8.00) to remove the four exhaust springs holding the front exhaust header to the “Y” pipe

·                         Unbolt the two 13mm nuts holding the front header to head- best access is with a short 3/8” drive extension with a 13mm socket from the front by the right tire. Remove and save gasket- manual says to replace with a new gasket, but check to see condition. The exhaust gasket part number is  #707600317  and they cost about $3.50 ea., 2 required

·                         Remove the two 10mm bolts/washers that hold the second heat shield (galvanized) to the “Y” pipe

·                         Remove the four exhaust springs holding the “Y” pipe to the muffler

·                         Remove muffler-pull to the rear away from “Y” pipe and out of rubber hanger.

·                         Remove the two 13mm nuts holding the rear header pipe to the head. Remove and save the gasket. This rear header is difficult to access. I used a ¼” drive 13mm socket on the right side nut and a 13mm box wrench (or ratcheting box wrench) on the left nut- it just takes time

·                         Remove the two 10mm bolts holding the small third galvanized heat shield to the header/”Y” pipe

·                         Reinstall in reverse order. Do not totally tighten the 4-13mm nuts holding the headers to the heads; once everything is aligned, attach the 8 springs to the two joints with the spring tool and then torque the four bolts to 115 in.lbs.- I did not torque them due to limited space…I snugged them up

 



Ceramic Coating


To prevent the unwanted heat of the Outlander 800 engine from roasting your left leg, you should consider having the exhaust system ceramic coated. You may have a company in your city that does this, but if not, here are two excellent companies that do a great job of ceramic coating the exhaust. A full ATV exhaust may run $100-$150 plus about $25-$35 for return shipping. JetHot calls their shiny version “Sterling” and Performance Coatings calls theirs “chromex”. Ceramic Coating can be done to new or used parts and protects at temperatures up to 1,300°F. The shiny “aluminum” look of Sterling or Chromex has been the  most popular finish. It is also an extremely easy coating to keep clean. Check out their websites for more info. You will not regret the investment. Plus it looks much better and the exhaust will last longer.

And if you don't remember how ugly the stock muffler is, here is the before shot. I now have 1000 miles on the coated exhaust and it looks like new.

I called Performance [highlight= #88ffff]coating today and they quoted $220 plus shipping. Just FYI

 

JET-HOT Coatings quoted $180 plus shipping depending on size of heat shields.

You may want to also check local. I shopped around and found a guy close that did everything in the picture for $125. Thought that was a steal and didn't have to worry about shipping. All ceramic, black on the pipes, silver on the shields.

Depending on where you take your readings, my laser gun said around 300 degrees cooler. That was up where the two header pipes merge. Can't recall what the difference was on the header just outside the head.
